Title: 3D Printing of a Biocompatible Double Network Elastomer with Digital Control of Mechanical Properties
Abstract

The majority of 3D‐printed biodegradable biomaterials are brittle, limiting their application to compliant tissues. Poly(glycerol sebacate) acrylate (PGSA) is a synthetic biocompatible elastomer and compatible with light‐based 3D printing. In this article, digital‐light‐processing (DLP)‐based 3D printing is employed to create a complex PGSA network structure. Nature‐inspired double network (DN) structures consisting of interconnected segments with different mechanical properties are printed from the same material in a single shot. Such capability has not been demonstrated by any other fabrication techniques so far. The biocompatibility of PGSA is confirmed via cell‐viability analysis. Furthermore, a finite‐element analysis (FEA) model is used to predict the failure of the DN structure under uniaxial tension. FEA confirms that the DN structure absorbs 100% more energy before rupture by using the soft segments as sacrificial elements while the hard segments retain structural integrity. Using the FEA‐informed design, a new DN structure is printed and tensile test results agree with the simulation. This article demonstrates how geometrically‐optimized material design can be easily and rapidly constructed by DLP‐based 3D printing, where well‐defined patterns of different stiffnesses can be simultaneously formed using the same elastic biomaterial, and overall mechanical properties can be specifically optimized for different biomedical applications.

  1. Abstract

    Design and direct fabrication of high‐performance thermosets and composites via 3D printing are highly desirable in engineering applications. Most 3D printed thermosetting polymers to date suffer from poor mechanical properties and low printing speed. Here, a novel ink for high‐speed 3D printing of high‐performance epoxy thermosets via a two‐stage curing approach is presented. The ink containing photocurable resin and thermally curable epoxy resin is used for the digital light processing (DLP) 3D printing. After printing, the part is thermally cured at elevated temperature to yield an interpenetrating polymer network epoxy composite, whose mechanical properties are comparable to engineering epoxy. The printing speed is accelerated by the continuous liquid interface production assisted DLP 3D printing method, achieving a printing speed as high as 216 mm h−1. It is also demonstrated that 3D printing structural electronics can be achieved by combining the 3D printed epoxy composites with infilled silver ink in the hollow channels. The new 3D printing method via two‐stage curing combines the attributes of outstanding printing speed, high resolution, low volume shrinkage, and excellent mechanical properties, and provides a new avenue to fabricate 3D thermosetting composites with excellent mechanical properties and high efficiency toward high‐performance and functional applications.

  2. Abstract

    Digital Light Processing (DLP) 3D printing enables the creation of hierarchical complex structures with specific micro‐ and macroscopic architectures that are impossible to achieve through traditional manufacturing methods. Here, this hierarchy is extended to the mesoscopic length scale for optimized devices that dissipate mechanical energy. A photocurable, thus DLP‐printable main‐chain liquid crystal elastomer (LCE) resin is reported and used to print a variety of complex, high‐resolution energy‐dissipative devices. Using compressive mechanical testing, the stress–strain responses of 3D‐printed LCE lattice structures are shown to have 12 times greater rate‐dependence and up to 27 times greater strain–energy dissipation compared to those printed from a commercially available photocurable elastomer resin. The reported behaviors of these structures provide further insight into the much‐overlooked energy‐dissipation properties of LCEs and can inspire the development of high‐energy‐absorbing device applications.

    3D printing is an essential tool for rapid prototyping in a variety of sectors such as automotive and public health. The 3D printing market is booming, and it is projected that it will continue to thrive in the coming years. Unfortunately, this rapid growth has led to an alarming increase in the amount of 3D printed plastic waste. 3D printing processes such as stereolithography (SLA) and digital light projection (DLP) in particular generally produce petroleum-based thermosets that are further worsening the plastic pollution problem. To mitigate this 3D printed plastic waste, sustainable alternatives to current 3D printing materials must be developed. The present review provides a comprehensive overview of the sustainable advances in SLA/DLP 3D printing to date and offers a perspective on future directions to improve sustainability in this field. The entire life cycle of 3D printed parts has been assessed by considering the feedstock selection and the end-of-use of the material. The feedstock selection section details how renewable feedstocks (from lignocellulosic biomass, oils, and animal products) or waste feedstocks ( e.g. , waste cooking oil) have been used to develop SLA/DLP resins. The end-of-use section describes how materials can be reprocessed ( e.g. thermoplastic materials or covalent adaptable networks) or degraded (through enzymatic or acid/base hydrolysis of sensitive linkages) after end-of-use. In addition, studies that have employed green chemistry principles in their resin synthesis and/or have shown their sustainable 3D printed parts to have mechanical properties comparable to commercial materials have been highlighted. This review also investigates how aspects of sustainability such as recycling for feedstock/end-of-use or biodegradation of 3D printed parts in natural environments can be incorporated as future research directions in SLA/DLP.

    Shape-morphing structures that can reconfigure their shape to adapt to diverse tasks are highly desirable for intelligent machines in many interdisciplinary fields. Shape memory polymers are one of the most widely used stimuli-responsive materials, especially in 3D/4D printing, for fabricating shape-morphing systems. They typically go through a hot-programming step to obtain the shape-morphing capability, which possesses limited freedom of reconfigurability. Cold-programming, which directly deforms the structure into a temporary shape without increasing the temperature, is simple and more versatile but has stringent requirements on material properties. Here, we introduce grayscale digital light processing (g-DLP) based 3D printing as a simple and effective platform for fabricating shape-morphing structures with cold-programming capabilities. With the multimaterial-like printing capability of g-DLP, we develop heterogeneous hinge modules that can be cold-programmed by simply stretching at room temperature. Different configurations can be encoded during 3D printing with the variable distribution and direction of the modular-designed hinges. The hinge module allows controllable independent morphing enabled by cold programming. By leveraging the multimaterial-like printing capability, multi-shape morphing structures are presented. The g-DLP printing with cold-programming morphing strategy demonstrates enormous potential in the design and fabrication of shape-morphing structures.

  5. Abstract

    Multimaterial additive manufacturing has important applications in various emerging fields. However, it is very challenging due to material and printing technology limitations. Here, we present a resin design strategy that can be used for single-vat single-cure grayscale digital light processing (g-DLP) 3D printing where light intensity can locally control the conversion of monomers to form from a highly stretchable soft organogel to a stiff thermoset within in a single layer of printing. The high modulus contrast and high stretchability can be realized simultaneously in a monolithic structure at a high printing speed (z-direction height 1 mm/min). We further demonstrate that the capability can enable previously unachievable or hard-to-achieve 3D printed structures for biomimetic designs, inflatable soft robots and actuators, and soft stretchable electronics. This resin design strategy thus provides a material solution in multimaterial additive manufacture for a variety of emerging applications.
