A mechanically robust, ultraelastic foam with controlled multiscale architectures and tunable mechanical/conductive performance is fabricated via 3D printing. Hierarchical porosity, including both macro‐ and microscaled pores, are produced by the combination of direct ink writing (DIW), acid etching, and phase inversion. The thixotropic inks in DIW are formulated by a simple one‐pot process to disperse duo nanoparticles (nanoclay and silica nanoparticles) in a polyurethane suspension. The resulting lightweight foam exhibits tailorable mechanical strength, unprecedented elasticity (standing over 1000 compression cycles), and remarkable robustness (rapidly and fully recover after a load more than 20 000 times of its own weight). Surface coating of carbon nanotubes yields a conductive elastic foam that can be used as piezoresistivity sensor with high sensitivity. For the first time, this strategy achieves 3D printing of elastic foam with controlled multilevel 3D structures and mechanical/conductive properties. Moreover, the facile ink preparation method can be utilized to fabricate foams of various materials with desirable performance via 3D printing.
Highly elastic silicone foams, especially those with tunable properties and multifunctionality, are of great interest in numerous fields. However, the liquid nature of silicone precursors and the complicated foaming process hinder the realization of its three‐dimensional (3D) printability. Herein, a series of silicone foams with outstanding performance with regards to elasticity, wetting and sensing properties, multifunctionality, and tunability is generated by direct ink writing. Viscoelastic inks are achieved from direct dispersion of sodium chloride in a unique silicone precursor solution. The 3D‐architectured silicone rubber exhibits open‐celled trimodal porosity, which offers ultraelasticity with hyper compressibility/cycling endurance (near‐zero stress/strain loss under 90% compression or 1000 compression cycles), excellent stretchability (210% strain), and superhydrophobicity. The resulting foam is demonstrated to be multifunctional, such that it can work as an oil sorbent with super capacity (1320%) and customizable soft sensor after absorption of carbon nanotubes on the foam surface. The strategy enables tunability of mechanical strength, elasticity, stretchability, and absorbing capacity, while printing different materials together offers property gradients as an extra dimension of tunability. The first 3D printed silicone foam, which serves an important step toward its application expansion, is achieved.

Abstract Environmental concerns continue to pose the challenge to replace petroleum‐based products with renewable ones completely or at least partially while maintaining comparable properties. Herein, rigid polyurethane (PU) foams were prepared using soy‐based polyol for structural and thermal insulation applications. Cell size, density, thermal resistivity, and compression force deflection (CFD) values were evaluated and compared with that of petroleum‐based PU foam Baydur 683. The roles of different additives, that is, catalyst, blowing agent, surfactants, and different functionalities of polyol on the properties of fabricated foam were also investigated. For this study, dibutyltin dilaurate was employed as catalyst and water as environment friendly blowing agent. Their competitive effect on density and cell size of the PU foams were evaluated. Five different silicone‐based surfactants were employed to study the effect of surface tension on cell size of foam. It was also found that 5 g of surfactant per 100 g of polyol produced a foam with minimum surface tension and highest thermal resistivity (R value: 26.11 m2·K/W). However, CFD values were compromised for higher surfactant loading. Additionally, blending of 5 g of higher functionality soy‐based polyol improved the CFD values to 328.19 kPa, which was comparable to that of petroleum‐based foam Baydur 683.

Abstract Herein, a new lightweight syntactic foam is reported with strong mechanical properties, unique multifunctionalities, and recyclability. Multifunctionality of materials and structures has gained ever‐increasing interest as an excellent approach to designing minimalistic systems. Inspired by nature, these materials can perform multiple functions besides bearing a load. Due to their shape‐changing and damage‐healing property, shape memory vitrimers (SMVs) are a great example of multifunctional materials readily exploited for many applications. Using nickel and silver‐plated hollow glass microbubbles (HGMs), an SMV‐based syntactic foam is introduced here that supplements the multifunctionality of SMVs with electrical conductivity and ferromagnetism, which enables a series of additional potentials such as strain sensing, damage monitoring, Joule heating, and electromagnetic interference shielding. Despite its low density and outstanding mechanical properties, this foam exhibits shape memory behavior, which can be triggered by an electrical current, and damage healing capability due to its reversible dynamic covalent bonds. Especially its recyclability makes recycling the expensive silver‐coated and nickel‐coated HGMs feasible, making this foam cost‐effective and environmentally sustainable. With its many features and economical manufacturability, this syntactic foam has a potential to be utilized in many applications, ranging from aerospace structures to biomedical devices to household items.

ABSTRACT A series of 16‐layer polypropylene/flame retardant (PP/FR) film/foam composite structures were produced by microlayer coextrusion. A highly branched PP was used in the foam layers to increase strain hardening and cell stability, while the PP used in the film layers was a high shear viscosity grade to confine bubble growth. In addition to improved tensile properties, the PP/FR composite film/foams exhibited five times the compression modulus of PP/FR composite foams at each FR loading level. The thermal stabilities of the composites were investigated, exhibiting three step decompositions. The FR particles were effective in decreasing flammability by forming intumescent char. The PP/FR‐film/foam‐20 showed self‐extinguishing behavior in a modified vertical burn test, while the PP/FR‐foam‐20 sample continued to burn. Cone calorimetry demonstrated that PP/FR film/foams had lower heat release than PP/FR foams due to the unique alternating film/foam structure of PP/FR film/foams. Scanning electron microscopy imaging of the residual chars from fire testing that the PP/FR composite film/foams showed a more continuous protective char surface when compared with PP/FR composite foams at each FR concentration. The combined data indicate that the formation of a surface film on top of a foam ensures a robust intumescent fire protective barrier for partly foamed materials and shows a new way toward lightweight materials with improved fire safety performance. © 2019 Wiley Periodicals, Inc. The overarching goal in sports gears to achieve higher levels of impact protection without an increased weight penalty motivated the pursuit of density gradation in cellular solids. The research reported herein studied the impact performance of density-graded polyurea elastomeric foams, including different gradation and interfacing strategies. The latter leveraged the natural adhesion properties of polyurea foam slurry to sequentially assemble graded structures with seamless interfaces. Moreover, conventional discretely graded polyurea foam structures were manufactured using bulk polyurea adhesive by individually bonding pre-fabricated sheets. Six density-graded foam configurations were characterized, including bi- and tri-layered foams with naturally bonded or adhered interfaces. Additionally, standard mono-density polyurea and another benchmark foams were tested as controls. Extracted samples were submitted to impact loading using an instrumented drop weight tower. The impact efficacy of the foams was analyzed using three dynamic performance metrics (DPMs), including the specific energy absorptivity (SEA), absorption efficiency, and local buckling-induced undulation, based on the averaged stress-strain response. The mono-density polyurea foam reported the largest SEA, outperforming all density-graded foam configurations. The limited density gradation is attributed to the inferior performance of graded structures. A brief biomechanics case study is presented to assess the potential interrelationship between the investigated foam structures and the head injury criterion (HIC), showing the superior performance of adhered trilayer polyurea foams. Finally, the average stress-strain responses were fitted using an empirical model, elucidating the effect of strain rates and base materials on their overall impact behavior.
