Liquid metal (LM) elastomer composites offer promising potential in soft robotics, wearable electronics, and human‐machine interfaces. Direct ink write (DIW) 3D printing offers a versatile manufacturing technique capable of precise control over LM microstructures, yet challenges such as interfilament void formation in multilayer structures impact material performance. Here, a DIW strategy is introduced to control both LM microstructure and material architecture. Investigating three key process parameters–nozzle height, extrusion rate, and nondimensionalized nozzle velocity–it is found that nozzle height and velocity predominantly influence filament geometry. The nozzle height primarily dictates the aspect ratio of the filament and the formation of voids. A threshold print height based on filament geometry is identified; below the height, significant surface roughness occurs, and above the ink fractures, which facilitates the creation of porous structures with tunable stiffness and programmable LM microstructure. These porous architectures exhibit reduced density and enhanced thermal conductivity compared to cast samples. When used as a dielectric in a soft capacitive sensor, they display high sensitivity (gauge factor = 9.0), as permittivity increases with compressive strain. These results demonstrate the capability to simultaneously manipulate LM microstructure and geometric architecture in LM elastomer composites through precise control of print parameters, while maintaining geometric fidelity in the printed design.

Enhancing Electrical Conductivity of Stretchable Liquid Metal–Silver Composites through Direct Ink Writing
Structure–property–process relationships are a controlling factor in the performance of materials. This offers opportunities in emerging areas, such as stretchable conductors, to control process conditions during printing to enhance performance. Herein, by systematically tuning direct ink write (DIW) process parameters, the electrical conductivity of multiphase liquid metal (LM)-silver stretchable conductors is increased by a maximum of 400% to over 1.06 × 106 S·m–1. This is achieved by modulating the DIW print velocity, which enables the in situ elongation, coalescence, and percolation of these multiphase inclusions during printing. These DIW printed filaments are conductive as fabricated and are soft (modulus as low as 1.1 MPa), stretchable (strain limit >800%), and show strain invariant conductivity up to 80% strain. These capabilities are demonstrated through a set of electromagnetic induction coils that can transfer power wirelessly through air and water, even under deformation. This work provides a methodology to program properties in stretchable conductors, where the combination of material composition and process parameters leads to greatly enhanced performance. This approach can find use in applications such as soft robots, soft electronics, and printed materials for deformable, yet highly functional devices.

A strain-induced electrically conductive liquid metal emulsion for the programmable assembly of soft conductive composites is reported. This emulsion exhibits the shear yielding and shear thinning rheology required for direct ink writing. Examples of complex self-supported 3D printed structures with spanning features are presented to demonstrate the 3D printability of this emulsion. Stretchable liquid metal composites are fabricated by integrating this emulsion into a multi-material printing process with a 3D printable elastomer. The as-printed composites exhibit a low electrical conductivity but can be transformed into highly conductive composites by a single axial strain at low stresses (<0.3 MPa), an order of magnitude lower than other mechanical sintering approaches. The effects of axial strain and cyclic loading on the electrical conductivities of these composites are characterized. The electrical conductivity increases with activation strain, with a maximum observed relaxed conductivity of 8.61 × 10^5 S⋅m−1, more than 300% higher than other mechanical sintering approaches. The electrical conductivity of these composites reaches a steady state for each strain after one cycle, remaining stable with low variation (<6% standard deviation) over 1000 cycles. The strain sensitivities of these composites are quantitatively analyzed. All samples exhibit strain sensitivities that are lower than a bulk conductor throughout all strains. The printed composites showed low hysteresis at high strains, and high hysteresis at low strains, which may be influenced by the emulsion internal structure. The utility of these composites is shown by employing them as wiring into a single fabrication process for a stretchable array of LEDs.more » « less

Abstract Direct ink writing (DIW) process is a facile additive manufacturing technology to fabricate three-dimensional (3D) objects with various materials. Its versatility has attracted considerable interest in academia and industry in recent years. As such, upsurging endeavors are invested in advancing the ink flow behaviors in order to optimize the process resolution and the printing quality. However, so far, the physical phenomena during the DIW process are not revealed in detail, leaving a research gap between the physical experiments and its underlying theories. Here, we present a comprehensive analytical study of non-Newtonian ink flow behavior during the DIW process. Different syringe-nozzle geometries are modeled for the comparative case studies. By using the computational fluid dynamics (CFD) simulation method, we reveal the shear-thinning property during the ink extrusion process. Besides, we study the viscosity, shear stress, and velocity fields, and analyze the advantages and drawbacks of each syringe-nozzle model. On the basis of these investigations and analyses, we propose an improved syringe-nozzle geometry for stable extrusion and high printing quality. A set of DIW printing experiments and rheological characterizations are carried out to verify the simulation studies. The results developed in this work offer an in-depth understanding of the ink flow behavior in the DIW process, providing valuable guidelines for optimizing the physical DIW configuration toward high-resolution printing and, consequently, improving the performance of DIW-printed objects.more » « less

A silver nanowire (AgNW) based conductor is a promising component for flexible and stretchable electronics. A wide range of flexible/stretchable devices using AgNW conductors has been demonstrated recently. High-resolution, high-throughput printing of AgNWs remains a critical challenge. Electrohydrodynamic (EHD) printing has been developed as a promising technique to print different materials on a variety of substrates with high resolution. Here, AgNW ink was developed for EHD printing. The printed features can be controlled by several parameters including AgNW concentration, ink viscosity, printing speed, stand-off distance, etc . With this method, AgNW patterns can be printed on a range of substrates, e.g. paper, polyethylene terephthalate (PET), glass, polydimethylsiloxane (PDMS), etc. First, AgNW samples on PDMS were characterized under bending and stretching. Then AgNW heaters and electrocardiogram (ECG) electrodes were fabricated to demonstrate the potential of this printing technique for AgNW-based flexible and stretchable devices.more » « less

Abstract Current stretchable conductors, often composed of elastomeric composites infused with rigid conductive fillers, suffer from limited stretchability and durability, and declined conductivity with stretching. These limitations hinder their potential applications as essential components such as interconnects, sensors, and actuators in stretchable electronics and soft machines. In this context, an innovative elastomeric composite that incorporates a 3D network of liquid metal (LM), offering exceptional stretchability, durability, and conductivity, is introduced. The mechanics model elucidates how the interconnected 3DLM architecture imparts softness and stretchability to the composites, allowing them to withstand tensile strains of up to 500% without rupture. The relatively low surface‐to‐volume ratio of the 3DLM network limits the reforming of the oxide layer during cyclic stretch, thereby contributing to low permanent strain and enhanced durability. Additionally, the 3D architecture facilitates crack blunting and stress delocalization, elevating fracture resistance, while simultaneously establishing continuous conductive pathways that result in high conductivity. Notably, the conductivity of the 3DLM composite increases with strain during substantial stretching, highlighting its strain‐enhanced conductivity. In comparison to other LM‐based composites featuring 0D LM droplets, the 3DLM composite stands out with superior properties.more » « less
