Title: Assessing the Printability of Rene 65 Powder for Repairing Degraded GTD 111 Gas Turbine Blades Using L-DED and L-PBF
Restoring components in the hot gas path of turbine engines after service-induced degradation is crucial for economic efficiency. This study investigates the printability of Rene 65 powder on a degraded first-stage turbine blade using two additive manufacturing techniques: Laser Powder Bed Fusion (L-PBF) and Laser Powder Directed Energy Deposition (L-DED). Deposited material was evaluated using optical microscopy (OM), scanning electron microscopy (SEM), and Electron Backscatter Diffraction (EBSD) to characterize its crystallographic texture, while microhardness testing provided insight into its mechanical properties. Our results show that L-PBF excels at replicating intricate features, such as small cooling holes, and produces a highly texturized microstructure oriented parallel to <001> under optimal parameters (80 W, 400 mm/s, unidirectional scanning), although at a slower pace. In contrast, L-DED offers a versatile, rapid, and cost-effective method for repairing medium to large parts, yielding an equiaxed microstructure and higher as-printed hardness—approaching GTD 111 values due to an aging effect from high heat input. Both processes effectively restored the dimensional integrity of degraded blade tips, paving the way for more sustainable and economical maintenance strategies in the aerospace industry.  more » « less

  1. ABSTRACTElectro-chemical polishing (ECP) was utilized to produce sub-micron surface finish on Inconel 718 parts manufactured by Laser Powder-Bed-Fusion (L-PBF) and extrusion methods. The L-PBF parts had very rough surfaces due to semi-welded powder particles, surface defects, and difference layer steps that were generally not found on surfaces of extruded and machined components. This study compared the results of electro-polishing of these differently manufactured parts under the same conditions. Titanium electrode was used with an acid-based electrolyte to polish both the specimens at different combinations of pulsed current density, duty cycle, and polishing time. Digital 3D optical profiler was used to assess the surface finish, while optical and scanning electron microscopy was utilized to observe the microstructure of polished specimens. At optimal condition, the ECP successfully reduced the surface of L-PBF part from 17 µm to 0.25 µm; further polishing did not improve the surface finish due to different removal rates of micro-leveled pores, cracks, nonconductive phases, and carbide particles in 3D-printed Inconel 718. The microstructure of extruded materials was uniform and free of processing defects, therefore can be polished consistently to 0.20 µm. Over-polishing of extruded material could improve its surface finish, but not for the L-PBF material due to defects and the surrounding micro-strain.

  2. Purpose AlSi10Mg alloy is commonly used in laser powder bed fusion due to its printability, relatively high thermal conductivity, low density and good mechanical properties. However, the thermal conductivity of as-built materials as a function of processing (energy density, laser power, laser scanning speed, support structure) and build orientation, are not well explored in the literature. This study aims to elucidate the relationship between processing, microstructure, and thermal conductivity. Design/methodology/approach The thermal conductivity of laser powder bed fusion (L-PBF) AlSi10Mg samples are investigated by the flash diffusivity and frequency domain thermoreflectance (FDTR) techniques. Thermal conductivities are linked to the microstructure of L-PBF AlSi10Mg, which changes with processing conditions. The through-plane exceeded the in-plane thermal conductivity for all energy densities. A co-located thermal conductivity map by frequency domain thermoreflectance (FDTR) and crystallographic grain orientation map by electron backscattered diffraction (EBSD) was used to investigate the effect of microstructure on thermal conductivity. Findings The highest through-plane thermal conductivity (136 ± 2 W/m-K) was achieved at 59 J/mm 3 and exceeded the values reported previously. The in-plane thermal conductivity peaked at 117 ± 2 W/m-K at 50 J/mm 3 . The trend of thermal conductivity reducing with energy density at similar porosity was primarily due to the reduced grain size producing more Al-Si interfaces that pose thermal resistance. At these interfaces, thermal energy must convert from electrons in the aluminum to phonons in the silicon. The co-located thermal conductivity and crystallographic grain orientation maps confirmed that larger colonies of columnar grains have higher thermal conductivity compared to smaller columnar grains. Practical implications The thermal properties of AlSi10Mg are crucial to heat transfer applications including additively manufactured heatsinks, cold plates, vapor chambers, heat pipes, enclosures and heat exchangers. Additionally, thermal-based nondestructive testing methods require these properties for applications such as defect detection and simulation of L-PBF processes. Industrial standards for L-PBF processes and components can use the data for thermal applications. Originality/value To the best of the authors’ knowledge, this paper is the first to make coupled thermal conductivity maps that were matched to microstructure for L-PBF AlSi10Mg aluminum alloy. This was achieved by a unique in-house thermal conductivity mapping setup and relating the data to local SEM EBSD maps. This provides the first conclusive proof that larger grain sizes can achieve higher thermal conductivity for this processing method and material system. This study also shows that control of the solidification can result in higher thermal conductivity. It was also the first to find that the build substrate (with or without support) has a large effect on thermal conductivity.

  3. Inconel 718 is a widely popular aerospace superalloy known for its high-temperature performance and resistance to oxidation, creep, and corrosion. Traditional manufacturing methods, like casting and powder metallurgy, face challenges with intricate shapes that can result in porosity and uniformity issues. On the other hand, Additive Manufacturing (AM) techniques such as Powder Bed Fusion (PBF) and Direct Energy Deposition (DED) can allow the creation of intricate single-part components to reduce weight and maintain structural integrity. However, AM parts often exhibit directional solidification, leading to anisotropic properties and potential crack propagation sites. To address this, post-processing treatments like HIP and heat treatment are necessary. This study explores the effects of the raster and stochastic spot melt scanning strategies on the microstructural and mechanical properties of IN718 parts fabricated using Electron Beam Powder Bed Fusion (EB-PBF). This research demonstrates that raster scanning produces columnar grains with higher mean aspect ratios. Stochastic spot melt scanning facilitates the formation of equiaxed grains, which enhances microstructural refinement and lowers anisotropy. The highest microstructural values were recorded in the raster-produced columnar grain structure. Conversely, the stochastic melt-produced transition from columnar to equiaxed grain structure demonstrated increased hardness with decreasing grain size; however, the hardness of the smallest equiaxed grain structure was slightly less than that of the columnar grain structure. These findings underscore the vital importance of scanning strategies in optimizing the EB-PBF process to enhance material properties.

  4. This study investigated the influence of diverse laser processing parameters on the thermophysical properties of Ti-6Al-4V and AlSi10Mg alloys manufactured via laser powder bed fusion. During fabrication, the laser power (50 W, 75 W, 100 W) and laser scanning speed (0.2 m/s, 0.4 m/s, 0.6 m/s) were adjusted while keeping other processing parameters constant. Besides laser processing parameters, this study also explored the impact of test temperatures on the thermophysical properties of the alloys. It was found that the thermophysical properties of L-PBF Ti-6Al-4V alloy samples were sensitive to laser processing parameters, while L-PBF AlSi10Mg alloy showed less sensitivity. In general, for the L-PBF Ti-6Al-4V alloy, as the laser power increased and laser scan speed decreased, both thermal diffusivity and conductivity increased. Both L-PBF Ti-6Al-4V and L-PBF AlSi10Mg alloys demonstrated similar dependence on test temperatures, with thermal diffusivity and conductivity increasing as the test temperature rose. The CALPHAD software Thermo-Calc (2023b), applied in Scheil Solidification Mode, was utilized to calculate the quantity of solution atoms, thus enhancing our understanding of observed thermal conductivity variations. A detailed analysis revealed how variations in laser processing parameters and test temperatures significantly influence the alloy’s resulting density, specific heat, thermal diffusivity, and thermal conductivity. This research not only highlights the importance of processing parameters but also enriches comprehension of the mechanisms influencing these effects in the domain of laser powder bed fusion.

  5. Metal additive manufacturing has become integral to the modern aerospace and defense industry. Technologies such as powder bed fusion and direct energy deposition have reshaped these sectors. However, challenges like anisotropy and process-related defects still prevent the direct use of printed parts without post-processing. Electron beam powder bed fusion (EB-PBF) is well known for allowing builds at elevated temperatures and eliminating the need for stress relief. However, EB-PBF parts also experience epitaxial growth in the build direction, which causes anisotropy. This research explores two scanning strategies with spot melting techniques— stochastic and single directional—to fabricate IN718 parts using EB-PBF. After fabrication, the samples were analyzed using EBSD to evaluate grain formation in all directions. The findings suggest that point-based melting, guided by these strategies, can affect the microstructure in the build direction. This advancement offers the potential for tailoring controlled parts in future applications.
