In this paper, we present a mathematical model and numerical simulation for the evaporation and drying of a liquid droplet containing suspended solids, relevant to processes such as spray drying and spray pyrolysis in the food and pharmaceutical industries. The model comprises three stages: first is the evaporation of the liquid droplet consisting of solid particles, followed by the second stage starting with the formation of a porous crust around a wet-core region and, finally, the third stage with sensible heating of the dry particle. Using a finite difference method with a moving grid, we account for the moving interface between the crust and wet core. Our model incorporates spatial temperature variations and is validated against experimental data on colloidal silica droplet drying, showing good agreement. We examine model assumptions and analyze the impact of drying conditions on drying rate and final particle morphology. Along with the temperature and velocity of the drying gas, we also find that the shape of suspended solid particles inside the droplet and assuming continuum flow of vapor through the crust influence drying quality. Finally, we develop a regime map to predict whether the final particle will be solid or hollow based on operating conditions.

Euler–Lagrange simulation of slurry droplet evaporation in spray drying using a kinetics-based drying model
This paper presents a numerical model to describe the evaporation and drying of liquid droplets containing dissolved solids, relevant to processes like spray drying and spray pyrolysis in the food and pharmaceutical industries. A one-way coupled Euler–Lagrange approach is developed, where the gas flow inside the dryer is addressed in the Eulerian framework while the droplet dynamics and motion are tracked using the Lagrangian framework. In the Lagrangian framework, a novel and detailed kinetics-based multi-stage drying model is developed. The droplet level model is validated against experimental data for skim-milk droplet drying, showing strong agreement. Effects of different activation energy models are also analyzed and it is found that one model predicts the drying characteristics better than the other. Finally, large-scale three-dimensional simulations are performed on a lab scale spray dryer drying Maltodextrin solution in water. It is demonstrated that the model correctly predicts variation in final particle size distribution due to changes in drying air characteristics, paving way for the deployment of the model in predicting final particle characteristics in a spray dryer.

Exploring the role of hydrodynamic interactions in spherically confined drying colloidal suspensionsWe study the distribution of colloidal particles confined in drying spherical freestanding droplets using both dynamic density functional theory (DDFT) and particle-based simulations. In particular, we focus on the advection-dominated regime typical of aqueous droplets drying at room temperature and systematically investigate the role of hydrodynamic interactions (HIs) during this nonequilibrium process. In general, drying produces transient particle concentration gradients within the droplet in this regime, with a considerable accumulation of particles at the droplet’s liquid–vapor interface. We find that these gradients become significantly larger with pairwise HIs between colloidal particles instead of a free-draining hydrodynamic approximation; however, the solvent’s boundary conditions at the droplet’s interface (unbounded, slip, or no-slip) do not have a significant effect on the particle distribution. DDFT calculations leveraging the radial symmetry of the drying droplet are in excellent agreement with particle-based simulations for free-draining hydrodynamics, but DDFT unexpectedly fails for pairwise HIs after the particle concentration increases during drying, manifesting as an ejection of particles from the droplet. We hypothesize that this unphysical behavior originates from an inaccurate approximation of the two-body density correlations based on the bulk pair correlation function, which we support by measuring the confined equilibrium two-body density correlations using particle-based simulations. We identify some potential strategies for addressing this issue in DDFT.more » « less

The nasopharynx, at the back of the nose, constitutes the dominant initial viral infection trigger zone along the upper respiratory tract. However, as per the standard recommended usage protocol (“Current Use”, or CU) for intranasal sprays, the nozzle should enter the nose almost vertically, resulting in sub-optimal nasopharyngeal drug deposition. Through the Large Eddy Simulation technique, this study has replicated airflow under standard breathing conditions with 15 and 30 L/min inhalation rates, passing through medical scan-based anatomically accurate human airway cavities. The small-scale airflow fluctuations were resolved through use of a sub-grid scale Kinetic Energy Transport Model. Intranasally sprayed droplet trajectories for different spray axis placement and orientation conditions were subsequently tracked via Lagrangian-based inert discrete phase simulations against the ambient inhaled airflow field. Finally, this study verified the computational projections for the upper airway drug deposition trends against representative physical experiments on sprayed delivery performed in a 3D-printed anatomic replica. The model-based exercise has revealed a new “Improved Use” (or, IU) spray usage protocol for viral infections. It entails pointing the spray bottle at a shallower angle (with an almost horizontal placement at the nostril), aiming slightly toward the cheeks. From the conically injected spray droplet simulations, we have summarily derived the following inferences: (a) droplets sized between 7–17 μ m are relatively more efficient at directly reaching the nasopharynx via inhaled transport; and (b) with realistic droplet size distributions, as found in current over-the-counter spray products, the targeted drug delivery through the IU protocol outperforms CU by a remarkable 2 orders-of-magnitude.more » « less

The majority of industrial chemical processes—from production of organic and inorganic compounds to air and water treatment—rely on heterogeneous catalysts. The performance of these catalysts has improved over the past several decades; in parallel, many innovations have been presented in publications, demonstrating increasingly higher efficiency and selectivity. One common challenge to adopting novel materials in real-world applications is the need to develop robust and cost-effective synthetic procedures for their formation at scale. Herein, we focus on the scalable production of a promising new class of materials—raspberry-colloid-templated (RCT) catalysts—that have demonstrated exceptional thermal stability and high catalytic activity. The unique synthetic approach used for the fabrication of RCT catalysts enables great compositional flexibility, making these materials relevant to a wide range of applications. Through a series of studies, we identified stable formulations of RCT materials that can be utilized in the common industrial technique of spray drying. Using this approach, we demonstrate the production of highly porous Pt/Al2O3 microparticles with high catalytic activity toward complete oxidation of toluene as a model reaction.more » « less

A method of simulating the drying process of a soft matter solution with an implicit solvent model by moving the liquid-vapor interface is applied to various solution films and droplets. For a solution of a polymer and nanoparticles, we observe “polymer-on-top” stratification, similar to that found previously with an explicit solvent model. Furthermore, “polymer-on-top” is found even when the nanoparticle size is smaller than the radius of gyration of the polymer chains. For a suspension droplet of a bidisperse mixture of nanoparticles, we show that core-shell clusters of nanoparticles can be obtained via the “small-on-outside” stratification mechanism at fast evaporation rates. “Large-on-outside” stratification and uniform particle distribution are also observed when the evaporation rate is reduced. Polymeric particles with various morphologies, including Janus spheres, core-shell particles, and patchy particles, are produced from drying droplets of polymer solutions by combining fast evaporation with a controlled interaction between the polymers and the liquid-vapor interface. Our results validate the applicability of the moving interface method to a wide range of drying systems. The limitations of the method are pointed out and cautions are provided to potential practitioners on cases where the method might fail.more » « less
