Abstract Tailored ribbing structures are obtained by large‐scale rolling in polymer PDMS thin‐films by adding carbon nanotubes (CNT) inclusions, which significantly improved the mechanical behavior of systems subjected to dynamic compressive strain rates. A nonlinear explicit dynamic three‐dimensional finite‐element (FE) scheme is used to understand and predict the thermomechanical response of the manufactured ribbed thin‐film structures subjected to dynamic in‐plane compressive loading. Representative volume element (RVE) FE models of the ribbed thin‐films are subjected to strain rates as high as 104s−1in both the transverse and parallel ribbing directions. Latin Hypercube Sampling of the microstructural parameters, as informed from experimental observations, provide the microstructurally based RVEs. An interior‐point optimization routine is also employed on a regression model trained from the FE predictions that can be used to design ribbed materials for multifunctional applications. The model verifies that damage can be mitigated in CNT‐PDMS systems subjected to dynamic compressive loading conditions by controlling the ribbing microstructural characteristics, such as the film thickness and the ribbing amplitude and wavelength. This approach provides a framework for designing materials that can be utilized for applications that require high strain rate damage tolerance, drag reduction, antifouling, and superhydrophobicity.

            The manufacturing of thin films with structured surfaces by large‐scale rolling has distinct advantages over other techniques, such as lithography, due to scalability. However, it is not well understood or quantified how processing conditions can affect the microstructure at different physical scales. Hence, the objective of this investigation is to develop a validated computational model of the symmetric forward‐roll coating process to understand, predict, and control the morphology of carbon nanotube (CNT)–polydimethylsiloxane (PDMS) pastes. The effects of the thin‐film rheological properties and the roller gap on the ribbing behavior are investigated and a ribbing instability prediction model is formulated from experimental measurements and computational predictions. The CNT–PDMS thin‐film system is modeled by a nonlinear implicit dynamic finite‐element method that accounts for ribbing instabilities, large displacements, rolling contact, and material viscoelasticity. Dynamic mechanical analysis is used to obtain the viscoelastic properties of the CNT–PDMS paste for various CNT weight distributions. Furthermore, a Morris sensitivity analysis is conducted to obtain insights on the dominant predicted characteristics pertaining to the ribbing microstructure. Based on the sensitivity analysis, a critical ribbing aspect ratio is identified for the CNT–PDMS system corresponding to a critical roller gap.

            Abstract Periodic micro/nanoscale structures from nature have inspired the scientific community to adopt surface design for various applications, including superhydrophobic drag reduction. One primary concern of practical applications of such periodic microstructures remains the scalability of conventional microfabrication technologies. This study demonstrates a simple template‐free scalable manufacturing technique to fabricate periodic microstructures by controlling the ribbing defects in the forward roll coating. Viscoelastic composite coating materials are designed for roll‐coating using carbon nanotubes (CNT) and polydimethylsiloxane (PDMS), which helps achieve a controllable ribbing with a periodicity of 114–700 µm. Depending on the process parameters, the patterned microstructures transition from the linear alignment to a random structure. The periodic microstructure enables hydrophobicity as the water contact angles of the samples ranged from 128° to 158°. When towed in a static water pool, a model boat coated with the microstructure film shows 7%–8% faster speed than the boat with a flat PDMS film. The CNT addition shows both mechanical and electrical properties improvement. In a mechanical scratch test, the cohesive failure of the CNT‐PDMS film occurs in ≈90% higher force than bare PDMS. Moreover, the nonconductive bare PDMS shows sheet resistance of 747.84–22.66 Ω □−1with 0.5 to 2.5 wt% CNT inclusion.more » « less

            Elastomeric rollers are important components in applications such as printing and roll-to-roll manufacturing. To gain insight into roller mechanics and provide a basis for further investigations into dynamic rolling problems where rolling instabilities and rolling friction arise, we employ a specially designed apparatus to obtain displacement and strain fields via digital image correlation (DIC) under applied loads.We test loading scenarios leading to impending slip of an elastomeric roller, mounted on a steel hub, and in contact with a glass (rigid) substrate. We first examine strain fields under normal loading and compare them with the closest analytical predictions. We also analyze the strain fields under normal and tangential loading for which limited analytical predictions exist. For each loading scenario, we discuss the displacement and strain fields of the roller sidewall and contact interface. We implement a conceptual string model to demonstrate how stick and slip zones develop within the contact area as well as how memory effects arise during cyclic loading. This memory effect is then verified experimentally using the DIC strain fields. Additionally, we demonstrate a means for identifying the stick zone area between the roller and substrate using the experimentally-obtained displacement fields. We believe the apparatus, and the ability to obtain experimental displacement and strain fields, will prove valuable in understanding roller mechanics and associated instabilities.more » « less

            Abstract Flexible piezoresistive films, such as, carbon black/polydimethylsiloxane (C‐PDMS) composites, are often used as skin analogs and integrated into complex array sensors for tactile sensing. The uniformity of the sensor characteristics heavily depends on the homogeneity of the composite. Therefore, the ability to locally characterize a film that will be integrated into a complex force sensor could be critical. Here, a method to characterize the local sensitivity of flexible piezoresistive films is presented. Using a conductive sphere, which was chosen over a flat probe to eliminate misalignment issues, the surface of a thin film composite is indented to characterize the change in resistivity in terms of average strain. Experiments were performed with 15 and 18 wt% carbon black C‐PDMS films of varying thickness. The contact radius of the probe with the piezoresistive film was estimated using the Johnson‐Roberts‐Kendall contact theory. Theoretical contact area estimates were found to agree with contact radius measurements carried out using optically transparent PDMS films observed through an optical microscope. Results show that C‐PDMS with 15 wt% carbon black exhibit a higher rate if change of resistivity and gauge factor than films of same thickness with 18 wt% carbon black. On the other hand, thicker films exhibit higher gauge factors for the two tested carbon black contents. Tests carried out at multiple locations yielded consistent sensitivity values, making these types of composites suitable for array type force sensors.more » « less

            Nanoporous gold (np-Au) has found its use in applications ranging from catalysis to biosensing, where pore morphology plays a critical role in performance. While the morphology evolution of bulk np-Au has been widely studied, knowledge about its thin-film form is limited. This work hypothesizes that the mechanical compliance of the thin film substrate can play a critical role in the morphology evolution. Via experimental and finite-element-analysis approaches, we investigate the morphological variation in np-Au thin films deposited on compliant silicone (PDMS) substrates of a range of thicknesses anchored on rigid glass supports and compare those to the morphology of np-Au deposited on glass. More macroscopic (10 s to 100 s of microns) cracks and discrete islands form in the np-Au films on PDMS compared to on glass. Conversely, uniformly distributed microscopic (100 s of nanometers) cracks form in greater numbers in the np-Au films on glass than those on PDMS, with the cracks located within the discrete islands. The np-Au films on glass also show larger ligament and pore sizes, possibly due to higher residual stresses compared to the np-Au/PDMS films. The effective elastic modulus of the substrate layers decreases with increasing PDMS thickness, resulting in secondary np-Au morphology effects, including a reduction in macroscopic crack-to-crack distance, an increase in microscopic crack coverage, and a widening of the microscopic cracks. However, changes in the ligament/pore widths with PDMS thickness are negligible, allowing for independent optimization for cracking. We expect these results to inform the integration of functional np-Au films on compliant substrates into emerging applications, including flexible electronics.more » « less
