Title: Ultralight and ultra-stiff nano-cardboard panels: Mechanical analysis, characterization, and design principles
We introduce a class of ultra-light and ultra-stiff sandwich panels designed for use in photophoretic levitation applications and investigate their mechanical behavior using both computational analyses and micro-mechanical testing. The sandwich panels consist of two face sheets connected with a core that consists of hollow cylindrical ligaments arranged in a honeycomb-based hexagonal pattern. Computational modeling shows that the panels have superior bending stiffness and buckling resistance compared to similar panels with a basketweave core, and that their behavior is well described by Uflyand-Mindlin plate theory. By optimizing the ratio of the face sheet thickness to the ligament wall thickness, panels maybe obtained that have a bending stiffness that is more than five orders of magnitude larger than that of a solid plate with the same area density. Using a scalable microfabrication process, we demonstrate that panels as large as 3 × 3 cm2 with a volumetric density of 20 kg/m3 and corresponding area density of 2 g/m2 can be made in a few hours. Micro-mechanical testing of the panels is performed by deflecting microfabricated cantilevered panels using a nanoindenter. The experimentally measured bending stiffness of the cantilevered panels is in very good agreement with the computational results, demonstrating exquisite control over the dimensions, form, and properties of the microfabricated panels.  more » « less

    During this study, full-size wood composite sandwich panels, 1.2 m by 2.4 m (4 ft by 8 ft), with a biaxial corrugated core were evaluated as a building construction material. Considering the applications of this new building material, including roof, floor, and wall paneling, sandwich panels with one and two corrugated core(s) were fabricated and experimentally evaluated. Since primary loads applied on these sandwich panels during their service life are live load, snow load, wind, and gravity loads, their bending and compression behavior were investigated. To improve the thermal characteristics, the cavities within the sandwich panels created by the corrugated geometry of the core were filled with a closed-cell foam. The R-values of the sandwich panels were measured to evaluate their energy performance. Comparison of the weight indicated that fabrication of a corrugated panel needs 74% less strands and, as a result, less resin compared to a strand-based composite panel, such as oriented strand board (OSB), of the same size and same density. Bending results revealed that one-layer core sandwich panels with floor applications under a 4.79 kPa (100 psf) bending load are able to meet the smallest deflection limit of L/360 when the span length (L) is 137.16 cm (54 in) or less. The ultimate capacity of two-layered core sandwich panels as a wall member was 94% and 158% higher than the traditional walls with studs under bending and axial compressive loads, respectively. Two-layered core sandwich panels also showed a higher ultimate capacity compared to structural insulated panels (SIP), at 470% and 235% more in bending and axial compression, respectively. Furthermore, normalized R-values, the thermal resistance, of these sandwich panels, even with the presence of thermal bridging due to the core geometry, was about 114% and 109% higher than plywood and oriented strand board, respectively.

Strands produced from small-diameter timbers of lodgepole and ponderosa pine were used to fabricate a composite sandwich structure as a replacement for traditional building envelope materials, such as roofing. It is beneficial to develop models that are verified to predict the behavior of these sandwich structures under typical service loads. When used for building envelopes, these structural panels are subjected to bending due to wind, snow, live, and dead loads during their service life. The objective of this study was to develop a theoretical and a finite element (FE) model to evaluate the elastic bending behavior of the wood-strand composite sandwich panel with a biaxial corrugated core. The effect of shear deformation was shown to be negligible by applying two theoretical models, the Euler–Bernoulli and Timoshenko beam theories. Tensile tests were conducted to obtain the material properties as inputs into the models. Predicted bending stiffness of the sandwich panels using Euler-Bernoulli, Timoshenko, and FE models differed from the experimental results by 3.6%, 5.2%, and 6.5%, respectively. Using FE and theoretical models, a sensitivity analysis was conducted to explore the effect of change in bending stiffness due to intrinsic variation in material properties of the wood composite material.

    Abstract The composite sandwich structures with foam core and fiber-reinforced polymer skin are prone to damage under local impact. The mechanical behavior of sandwich panels (glass fiber-reinforced polymer [GFRP] skin reinforced with lattice webs and syntactic foams core) is studied under crushing load. The crushing behavior, failure modes, and energy absorption are correlated with the number of GFRP layers in facesheets and webs, fiber volume fractions of facesheets in both longitudinal and transverse directions, and density and thickness of syntactic foam. The test results revealed that increasing the number of FRP layers of lattice webs was an effective way to enhance the energy absorption of sandwich panels without remarkable increase in the peak load. Moreover, a three-dimensional finite-element (FE) model was developed to simulate the mechanical behavior of the syntactic foam sandwich panels, and the numerical results were compared with the experimental results. Then, the verified FE model was applied to conduct extensive parametric studies. Finally, based on experimental and numerical results, the optimal design of syntactic foam sandwich structures as energy absorption members was obtained. This study provides theoretical basis and design reference of a novel syntactic foam sandwich structure for applications in bridge decks, ship decks, carriages, airframes, wall panels, anticollision guard rails and bumpers, and railway sleepers.

  4. Abstract Metal foam sandwich panels have been the subject of many concept studies, due to their exceptional stiffness, light weight, and crash absorption capacity. Yet, the industrial production of the material has been hampered by the fact that it is challenging to bend the material into practical engineering shapes. Only recently, it has been shown that bending of metal foam sandwich panels is possible using lasers. It was also shown that the material can be bent into Euclidean (2D) geometries, and the governing laser-induced bending mechanisms were analyzed. This study was focused on laser forming of metal foam sandwich panels into non-Euclidean (3D) geometries. It was investigated whether the bending mechanisms and process parameters identified for 2D laser forming translate to 3D deformation. Additionally, the impact of the laser scan length was determined by comparing different scan patterns that achieve the same 3D geometries. It was shown that laser forming could induce 3D deformation necessary for both bowl and saddle shapes, the two fundamental non-Euclidean geometries. The amount of laser-induced bending and in-plane strains vary depending on process conditions and the governing bending mechanisms. Lastly, the laser scan length was shown to become more important for metal foam sandwich panels, where the panel thickness tends to be large.

  5. This paper focuses on recent advances made in design, development, manufacturing, evaluation and modeling of load bearing fiber reinforced polymer (FRP) composite sandwich panel systems including tongue and groove joints. Several processes have been researched in collaboration with industry partners for production of composite panels, including: 1) pultrusion, 2) high temperature resin spread and infusion, 3) vacuum assisted resin transfer molding (VARTM), and 4) compression molding. The advantages and disadvantages of each process are discussed with emphasis on the high temperature resin infusion process. Composite laminates are characterized in terms of strength and stiffness under tension, bending, and shear in relation to longitudinal and transverse fiber orientations. Thermo-mechanical property variations of the FRP composite sandwich panels including joint responses are presented in terms of: 1) production processes, 2) carbon versus E-glass fiber, 3) vinyl ester versus epoxy, and 4) panel and joint design and efficiency including classical lamination theory. The sandwich panels are evaluated at component and full scales under static four point bending loads and further analyzed using classical finite element models for their mechanical responses.
